Thank you all for the thoughts and ideas. Sunday I will check all exhaust bolts,clamps etc. I think I will also unhook XiEDs and check connections etc. out. I reckon I'll be buying a Dobek tuner soon and trying it.

Do Harley's have exhaust gaskets? Had the same problem with a Honda once, and replaced the gaskets and no more pop.

Yes but the OEM gaskets will "crush" and expand into the exhaust port. The woven SS gaskets from Cometic or the HD SS gaskets are the best.
